The main objective of my prop making right now is to make a decent prop sword like the ones on this site. My favorite is probably Lady Eboshi's from Princess Mononoke seen here.
It looks like steel, but I have to wonder how they're made. I've seen swords made by other people that looked realistic and they were made of foam and plastic sheeting.

Anyway, any help would be appreciated.

Cast resin with the Foam, about $70 for something like that, but it lasts a long time.

You could use a ruler as a base and some how put sheet metal over top of it. Just a random thought
