I have experience working with Alginate masking and some diff types of molding but i'm not sure that would support horns to good, might be cool tho.

hrmm... Devil... hrmm... it sounds like you would need a 10ft flame etched bastard sword that I've been wanting to make ;) care to commission one =X.

On a serious note... do you want a classical "devil" or a sekxy Angel Sanctuary one like Loki said?

I'd suggest substituting foam for wood, unless you do have those dremels etc etc... Foam can be sealed and can look nice painted..also a lot cheaper and easier to cut.

Fiberglass is dare i say.... fun? It's just so easy to do and when it dries its soooo easy to carve and paint.

Don't let Sterling scare you ;p all you have to do is buy some good gloves and work carefully. Also, wear goggles... pull back your hair or wear a hat, wear a mask and COVER your hands. Can't stress that enough. If you protect your body it will turn out alright.

Fiberglass isn't bad if you wear gloves, work safely, work outside and buy good materials. It's not as scary as some people think.

Fiberglass layering followed by an epoxy job works quite well. Use a sheet foam base or rigid insulation, you can get it at lumber yards or some hardware stores. It's kind of hard to do and expensive, but if you have the funds making resin or hard plastic casts is great. For hilts for swords or certain pieces that are finer use quikset plastic or maybe an alginate for a mold. From there you can fill your mold with a number of different easily available compo...

If you can go cardboard, break the 12.00$ bank on some ghetto sheet foam and spraypaint. It may look awful, but come on, it's better than cardboard ;).
